One of the manifestations of wire feeder blockage is when the wire gets stuck between the wire feed rolls. This can occur due to high resistance in the structure, preventing the wire from being fed properly. To address this issue, several solutions can be implemented.

Firstly, improving the wire feeding structure is essential. The length of the wire feeding tube contributes to increased resistance. Therefore, it is recommended to use shorter wire feeding tubes whenever possible. For example, matching a 0.8mm welding wire with a 3-meter wire feeding tube can help reduce resistance. Additionally, it is important to ensure that the wire feeding tube remains straight and is not distorted during welding. In cases where blockage occurs, exposing a portion of the wire feeding tube can help alleviate the issue.

Secondly, optimizing the wire material can also contribute to reducing blockages. While stainless steel and iron wires generally do not require significant optimization, for aluminum wires, it is advisable to use aluminum alloy welding wires of at least the 5xxx series. These wires have higher hardness and can be paired with U-shaped wire feed rolls and graphite tubes for improved performance.


If the aforementioned improvements do not resolve the blockage issue, it may be necessary to replace the wire feeding tube. This step should be taken if the blockage persists despite the structural and material optimizations.


Addressing wire feeder blockage is crucial to ensure the smooth operation of welding machines and maintain productivity. By implementing the suggested solutions, welders can minimize downtime caused by blockages and achieve consistent and efficient wire feeding.
